Don Wheatley, Bronco Engineering Supervisor in advanced Ford Truck; "...I was a new engineering supervisor in charge of the Full Size Bronco (the OJ Bronco) in advanced Ford Truck. We had a team of five very excited engineers who were told to come out with a vehcile to "match the Chevrolet Blazer" which was already on the market. Chevy had made a good start but we were not going to copy them!
We tested the existing competition: the origional Bronco which was designed to keep tooling costs low, the Blazer, the IH Scout, Range Rover and so on. Enthusiasm was rampant and frankly no one was watching us too close at first.
Our initial design concept was based on an F series with a short box welded at the back of the b-pillar with full fiber glass roof just like Chevy (that is what the planners wanted). Problem was the Chevy had a tendency to leak at the header and frankly the Ford doors and window mechanisms would have to be all new which equals expensive tooling. John Richardson suggested attaching to the Ford cab at the b-pilar. This carried over the door and solved the leak problem.
We initially were looking at a Dana design for "v-drive" which had a torque shaft to drive each front axle. It worked slick on a stationwagon when I blew off a corvette on Telegraph. Poor guy tried twice and got beat twice. Too complex and too expensive. Had a BFO (bliding flash of obvious). Why not just put a U joint in the middle of the solid axle and make it a twin I beam 4x4? Immediately we were told it wouldn't ride right with unequal weights on the front axels. Solution have a stock 4x2 tested for ride and then weld 80 pounds to one of the axles. Ureka it rode better, but got chewed out for "ruining" a good baseline test vehicle. Any way this suspension allowed common frames between 4x2 and 4x4 vehicles plus gave us a independent 4x4 front suspension.
We built two prototype vehicles over about a one year time frame. They had special seats to ease rear seat access. We added a foot well for better rear seating. We had a flip forward rear seat so you could use the rear for seating or cargo.
I have a full set of photos of the vehicles taken by George Peterson. The second vehicle had the basket handle or raised roof over the b-pillar and that was the vehicle we showed to management. We were initially chastised by upper management for not bringing the fiberglass roof to the windshield header; but it stuck and Chevy copied us..." Richard Nesbitt, 1978 Bronco Designer; "...Another program I participated in during this time in the light truck studio was the development of a new "Bronco" based on the same format as the Chevrolet "Blazer" pickup truck derivative. This program was code named "Shorthorn". Ford wanted to use their "F" series truck doors without modification. This door combined the window frame area and the lower door as a one-piece formed part. Ford's decision to use the complete door assembly required a permanently fixed steel roof for the driver/front passenger area, although we still had the option of a removable top for the area behind the doors. I proposed a design sketch incorporating a "Targa" style roof band. The built-in roof band helped visually separate the permanent front roof area from the removable fiberglass rear roof section. This design feature became a Bronco "trademark" styling theme from 1978 to 1986. 351M & 400M Build Date Location & pic; "...The original build date of the engine is stamped into the front cover surface, toward the right side of the engine. Often this stamp is behind the front cover gasket so it is not visible with the front cover plate on the engine. In this case, it was outside of the front cover gasket.The build date was the date on which the engine was assembled at the factory. Book, Bronco, 1978-1988; "...There isn't any doubt that the Bronco was a major milestone in the history of sport-utility vehicles. Before its introduction in August 1965, the sport utility market was really the domain of just two specialist manufacturers, International Harvester and Jeep. Ford was the first of the majors to try its hand and although the Bronco was in many ways a blatant copy of IH's Scout, it immediately established the Dearborn company as a major player in the market. The first Broncos came only with a 105bhp, 170 cubic inch six, but from March 1966 a 200bhp 289 V8 was made optional, and thus became the first V8 engine in a sport-utility vehicle. The V8 option switched to the 302 motor in 1968 and then from 1973 a 200ci six replaced the 170ci type. Lastly, the 302 V8 was standardised from 1975. Ford learned a lot as the sport utility market developed around the Bronco. The original three models, roadster, wagon and pick-up, had interchangeable body sections so that one could easily be converted to the other. This idea had been pioneered by the Scout, but by 1971 the market had changed and only pick-up and wagon derivatives were on offer. Two years later, the pick-up also disappeared, leaving the final Broncos as wagons with optional Sport (intermediate) and Ranger (high-line) levels. For 1978, the Bronco was redesigned on Ford’s 104-inch wheelbase truck platform, and became a rather different vehicle. The cheeky, bobtailed original has nevertheless retained a place in the affections of 4x4 enthusiasts and I am sure that the articles in this book will appeal to them enormously. Build Date Stamp Location in 96 Bronco and F Series, from Workshop Manual; "...The vehicle build date stamp is a four-digit number representing month and day of manufacture. On Bronco and F-150, F-250, F-350, the vehicle build date is stamped on the front surface of the radiator support on the passenger's side of the vehicle. For example, for a build date of January 24, the vehicle build date stamp reads 0124; for a build date of October 21, the vehicle date stamp reads 1021. Yellow ink is normally used for the date stamp. When the marking surface is painted the body color, the date stamp will be marked in red ink. Units from the Ontario Truck Plant (Code C) will be marked with silver ink..."

Headlight Switch Fires, Part Number SW-2103: "...Over the past two years, this office has experienced fires caused by another potential problem in Ford vehicles. The problem exists within the dimmer portion of the headlight switch in Ford vehicles. The light switch involved is a Model SW-2103. These are the pull out type headlight switches usually located in the lower left corner of the front dash of Ford vehicles. The headlight portion of the switch has two pullout positions, the first for parking lights only, and fully out for headlights and parking lights. The shaft of this pull-out light switch can be turned clockwise and counterclockwise which activates a dimmer switch, lowering and raising the intensity of the lighting in the instrument panels respectively. Fully rotating the shaft counterclockwise past a notch activates the interior lights within the vehicles. The potential problem exists within the dimmer portion of this switch. The dimmer mechanism consists of a metallic resistive coil set inside a ceramic disc positioned over the shaft of the switch. The coil is exposed on its front side away from the passenger compartment. The front side of the coil passes across a contact permitting a current to flow through a certain portion of the coil when the switch is pulled our in its first or second positions. The greater amount of coil through which the current is permitted to pass (clockwise most position) creates the greatest resistance and therefore dims the dash lighting to its lowest intensity. The opposite position provides greatest intensity. Through our investigations, we have found that the coil can fail owing to wear and/or possible material defects or damage. A fractured coil can maneuver itself free of the ceramic disc permitting it to come in contact with the metal bracket which mounts and grounds the switch to the vehicle. When this occurs, a current can flow through a portion of the coil creating high temperatures melting the metal material of the coil and possibly igniting surrounding combustibles. This mechanism has been observed in three separate incidents by this office. Two of these resulted in a fire. The mechanism is precipitated by wear and/or defect in the coil mechanism. If the former is true, we expect there will be an increase in fires caused through this mechanism given an increase in service time. To this date the problem appears to be somewhat limited. However, this particular light switch has been utilized in numerous Ford vehicles. Therefore, a small increase in failure rate owing to age and wear could result in a significant increase in fire losses. The SW-2103 Light Switch Assembly discussed above is reportedly installed in the following Ford vehicles: 1986 -1997 F100, F150, F300; 1990-1994 Explorer; 1987-1994 Ranger; 1987-1990 Bronco II; 1992-1997 Aerostar..." Recall Expiration; "...Are there any limitations on my right to have a recalled vehicle remedied at no charge? Yes. There is a limitation based on the age of the vehicle. In order to be eligible for a free remedy, the vehicle cannot be more than 10 years old on the date the defect or noncompliance is determined. Under the law, the age of the vehicle is calculated from the date of sale to the first purchaser. For example, if a defect is found in 2003 and a recall ordered, manufacturers are required to make the correction available at no charge only for vehicles purchased new in 1994 through 2003. On April 25, 1996 Ford Motor Company announced the recall of approximately nine million cars, trucks and minivans that may be equipped with a faulty ignition switch that may be responsible for causing hundreds of fires. In no case has any death or serious injury resulted from these fires.
The recall covers 1988-93 models sold in both the U.S. and Canada that Ford says, "In a very small number of vehilces, the ignition switch could cause an internal short circuit, creating the potential for overheating, smoke and possibly fire in the steering column of the vehicle." The faulty ignitions switches can cause a short circuit that may lead to a fire whether the vehicle is turned on or off.

Twin Traction Beam (TTB) & "Twin I Beam" (which is a 4x2 ONLY design) Suspension History, Bronco/Ford truck; "...Ford in the late 1950s determined the need in its Class 1/2 pickup line for a smoother ride and handling closer to the current day passenger cars, in order to surpass Chevrolet and GMC as the largest business purpose class vehicles in use. Several designs were looked at, from trunion type (as used on later AMC front suspensions), to more softly sprung Hotchkiss designs (see below for description of this design), to fully independent A-arm designs of various configurations. Marketing determined that the appearance of a fully independent suspension would lead the customers to believe that the IFS was not as "strong or durable" as the Hotchkiss style solid front axle with its parallel high rate leaf springs.
Engineering analysis of the frame showed that the frame would flex incorrectly (unlike today's vehicles, the frame was, at that time, determined to be part of the total suspension system and these components were designed to flex, intentionally) and the hard points of the A-arm design would lead to ground contact patch instability. (The ground contact patch is defined as the area contacted by the tire at ground level at the tire static loaded radius.) This instability of the GCP (Ground Contact Patch) in the A-arm design would lead to unpredictable and potentially unsafe handling in emergency maneuvers.
To uncouple the left and right sides of the vehicle (to provide a better ride quality with no loss of control) Ford engineers came up with the "Twin I Beam" (which is a 4x2 ONLY design) concept, where the idea of a lower A-arm is expanded into a pair of crossing beams and angled control arms, forming an A-arm, mathematically, of approximately 36 inch span between frame mounting points, and an apex height (at the kingpins) of approximately 24 inches. This single "control arm" would then have the steering knuckle attached to the arm with a .75 inch diameter kingpin to allow control over the steering. The knuckles were tied to the steering box by using an inverted "Y" linkage, where the long arm attached to the steering box pitman arm on the left side of the vehicle (inside the frame rail) and the other end was connected to the right hand steering knuckle.
The left steering knuckle was attached to the drag link (previously connected to the right knuckle) by a tie rod attached to the left knuckle running to the right side of the vehicle and attached to the drag link approximately 12 inches from the right hand knuckle attachment of the drag link. This design approximates the swing arc of the control arm, to reduce the toe change inherent when the suspension cycles from the jounce (full "up" position) to rebound (full down or "droop" position) limits.
Springing was handled by either leaf or coil springs depending on the weight classification of the vehicle. Rubber bushings provided jounce control (when mounted to the underside of the frame, allowing a positive stop for the control arm to hit and thereby limiting jounce travel) and the extended shock absorber provided the rebound limit control over the downward travel.
Roll control in corners was generally handled (on coil sprung vehicles) by a separate torsion reaction "anti-sway" bar, while leaf sprung vehicles relied on the torsion effect of the leaf itself to provide this control..."

The VIN is stamped on a metal tab that is riveted to the instrument panel close to the windshield. The VIN is viewable by looking through the front windshield on the driver's side. VIN Location & pic in 92-96; "....I've seen evidence that there were VIN numbers stamped onto the 1992-96 frames. Its on top of the right frame rail below the passenger seat, can't be seen with the body on. Not sure if they started doing it any earlier, or put the VIN on other spots..."

VIN Location in 78-79; "...Sometimes you can find a metal tag on the firewall, close to the master cylinder.... But all of them have it on the passenger side frame rail just behind the coil spring tower..... might need to take a wire brush to it...And like Dennis says, there are more on back on the frame...
